More progress thanks to an extremely generous forum members use of his service tools.

Intermediate shaft installed and timing chain tensioned with new snubbers and the use of the correct Lotus service tool.

The alignment plate simulates the bearing support from the front cover so that there can be no bearing nip when setting the chain tensioning.

Advice needed...

On the other sites I've had several comments suggesting the intermediate shaft bolt is a one time use item and should have been replaced.

It doesn't look like a stretch bolt to me, and there's no mention to discard the original in my service notes.

I have re-used in the past Steve.  Torque it to spec. and bring a check of that bolt into your routine annual servicing.

Hi. I must ask how to stop the drill wandering into the alloy intermediate pulleys when drilling. Its always stopped me from carrying out this mod.

You need a pre drilled template that bolts to the intermediate shaft & keeps the drill steady.

3d printed drill guide with a steel insert, Scary stuff to think about, much easier in practice.

I will machine a steel guide on my lathe. Does look scary but worth the effort. I havent had the intermediate shaft pulleys slip yet as always make sure they have been locktited before bolting permanently. However better safe tha sorry. I have heard of people who have had them slip. What dia pin did you use?

Dave I took mine out and did it slowly in a pillar drill, used a 10mm thick steel guide too. I think to do it on the engine with a hand drill at least a 20mm thick guide plate. I used a 5mm drill and cut the shank off to use as a pin afterwards

Not yet, now it's off the engine stand I have access to the other end for rear crank seal, flywheel needs a skim, then a new clutch, it's all expensive and I'm not prepared to cut corners or borrow to finance it. 

It'll just take as long as it takes.

Yes they're not cheap to rebuild as I'm finding out! I need a clutch too. The mot guy burned it out a few years back getting it off the brake rollers, not been right since then. Just figuring out the best way to go with that. JAE sell a Clutchmasters clutch kit, apparently a good upgrade. haven't asked for a price yet......
